What is Ford hiding up in there? They are protecting something from water, mud, slush. Must be there for a reason.

If you ever have occasion to pull your tail light housings it will be pretty clear what the splash guard is there for. I pulled mine at around 8k to install LED lamps and immediately ordered the Mabett covers thereafter. The unprotected side housing and wiring harness was covered in rock salt glue.

I decided to make the left side underneath similar to what Ford did on the right side. I made it with HDPE .100 without any drilling into the truck. I did make a small mod to the exhaust tip. Now that everything fits I could make it in two pieces instead of three. That will be another day. The heating, bending, and cooling were the time consumers

I just finished making a trace and cut copy of Maxzina's under dash kick panels in ABS so I can appreciate how much work you put into this. It is not easy to work free hand with plastic sheet and make it look decent. It took me a couple tries and a giant pile of ABS sawdust until I was happy with the end result.

.......... With a little tweaking, you could probably sell a kit, if you kept it under $100. I have the Mabett version sitting on my kitchen floor waiting for spring so I can finally install it. And I need to get some replacement hardware that doesn't rust. 😬
Sounds like me, only mine's on the dining room floor and it's plenty nice for the project. Just too low on the list and procrastinating on everything else. I do like that this version is lighter than Mabett's. I am surprised just how heavy theirs is. I too, will source non-corrosive hardware before installing.

You did a nice job, but What's the reason for covering up? I think I missed that thread. And where did you buy the HDPE panels?
RE: Reason for the cover = Based on posts from previous winters, and I am going from memory here, without the cover the tire sends water up into the cavity. It weeps out under the tail light. It also freezes in the cavity, so the cover reduces the amount of slush and road salt that the tire can spray. It reduces the chance of rust forming.

did you use thicker material, or if not what was your goal in this effort? how much time did it take?

I didn't like the idea of surrounding the brake and gas pedal with a solid aluminum sheet, with the possibility of pinning the pedals in the event of a crash. Also, the Maxzina driver's side panel covers the OBD port with no way to access it without removing the entire panel. I didn't want to pay $100 for the panels and then start chopping them up. I added a cut out for the port in my copy.

I used 1/4 ABS which is thicker than the aluminum but not as rigid. It took me several hours. The hardest part was cutting the vent holes. I also backed it with Dynaliner.

I actually purchased the panel from Xipoqix. I traced them and returned them in like new condition. If Maxzina had offered a plastic or composite version I would have bought it but they don't.

that's interesting, I'm not really familiar with the original part you copied. it's scuff protection?

Nice clean job!

Supposedly HDPE can take 175 degree heat spikes without losing it's shape and won't fully melt until about 225 degrees. It might get a bit toasty, but probably only while at a standstill.
I was able to bend the material at above 250F. I took it to 325F without deforming it. I will have to drive in sport mode to get the ICE up to temp and check the tailpipe temps. So far so good.

My hdpe project source is $12.50-$20.00 blue barrels. Remember parchment paper is generally good to 500°F but may discolor over 450°F so you can line a mold with it and contains silicone = hdpe won't stick to it. With a little practice you can diy melt two pieces of hdpe together. I keep threatening to make me a solar oven to make old plastic bottles, milk jugs, etc into "stuff".
