Wonder if the paint is all same quality? Seems the color White has had more issues in the threads about rusting or staining? White is a popular color - so that may be an explanation too…

Some Ford dealers contract out their body work. If that is the case in your situation, check the shop's reviews and try to find out what other dealers they service. Otherwise, look for a dealer that does work in house. Good luck!

That doesn’t look like there was any stone/chip damage to me. If there was it was very minor. I’m literally scratching my head.

I think it was probably a stone chip from looking at the front edge of the roof. From personal experience, a small chip causes rust that travels quickly under the paint. I think Ford went really cheap as far as corrosion protection on the roof, as in there isn't any once the thin paint is breached.

Trust me growing up in the Northeast I've had experience with rust. I've owned several "Rustangs" and have restored three of them. But, this roofline situation on the Maverick beats anything I have ever seen. I do think it's a Ford issue if a little stone chip can cause this much damage so quickly. Possibly install a strip of plastic or something in that area to guard against stone chips, or beef up the corrosion protection to prevent rust. The drivers who are experiencing this problem have done nothing wrong except not checking the roof daily for stone chips with a magnifying glass.

If it was just a rock-induced chip, that would be one thing, probably not covered under warranty, because of mileage.
But the fact of those bubbles 6-12 inches away from the perforation (keep that word in this discussion!) says that this IS a paint problem. Should be covered, regardless of cost.
As has been said, go to an upscale body shop before the dealer. Keep his estimate in your back pocket until you deem it a weapon in your battle with Ford or one of its dealers.
I truly hope that the word “battle” is hyperbole.
Unfortunately, I suspect not.
Have a friend who’s an attorney?

Not sure how to treat this and living on the salt water doesn't help, so looking for a remedy to repair/fix this....

I have seen worse and had same decision of remove windshield and inside trim and headliner ,as mine was a 69 Camaro with rotten Vinyl top . and rust was near through the metal top and flakey . This IS CANCER Rust and cut out IS best but most costly repair ,BUT I used POR-15 rust prevent and with one pint applied coats of POR15 until it soaked into all the rust then light sanded high spots and coated those until smooth . I had physical holes which I filled with fiberglass/and glass Matt . You have to get that rust attended to NOW .Ever blister under you paint is a rust spot . I don't know if the water base paint that is used now let the salt through from your environment or the metal was not prepped properly from the build .This is BAD and has to be dealt with soon

The windshield will need to be removed, then all of the rust. If the metal is near perforation, new metal will need to be welded in. If not, it will need to be treated and filled, then painted. The preference would be new metal.

What is concerning is all the pitting/bubbling you seem to have on the top under the paint.
That is 10 year old rust on a two year old vehicle. Why would you allow rust to reach this level of deterioration before thinking of doing something about it?

have you previously replaced the windshield? I had rust like that back on a prior vehicle. People replacing the windshield chipped the paint and did not touchup the paint so rust formed under the rubber windshield gasket. Was lucky that it was done at my dealership and company that they had in to replace windshiled had to pay to fix at no cost. Dealer had to take out the windshield to a get at a bad weld in the dash that was causing a horrendous squawk (metal on metal movement) I had been complaining about for ever.

I wasn't quoting anyone in particular, just commenting on having allowed the issue to get so far advanced without requesting input with a dealer or a body shop. That will require major repair cost at this point of advanced deterioration, if it is to be done properly.

Wow! This is on a vehicle a cpl years old? Was it damaged from a rock or something and never adressed?

I suggest talking with the Ford zone rep. Your rust problem has to do with time and not mileage. A 2 year old car should not do this. The dealer might not be able to approve, but the zone rep can, or at least they can escalate it higher up. Be persistent and firm, but not disrespectful. Unless this rust started from damage, like a paint chip that was ignored, Ford might just repair it for free.
