You truck has no belts? What runs Your Alternator,A/C and Power steering and Water Pump?
Electric motors. Remember this Maverick is a hybrid. The gas motor only runs when needed, so all the items you mention, have seperate motors. The A/C is the greatest thing when stuck in traffic on the hot days in Florida.

DONE! Been back on the road for a few weeks and logged a few thousand miles without issue.

Cliff Notes:
Heard a funny squeeky sound and few miles later the truck would not move. Thought it was an engine bearing issue due to the trouble code, turned out to be the gear on the transfer shaft that connects to the gas engine. Failure also explains why the truck would not go into park and why it would move under electric power, but not gas engine power.

Shame you had to go through this, but nice job and thanks for the nice write up. I find it refreshing that you chose to dive in and fix the problem rather than merely use it as an opportunity to bash Ford.

I'm curious, do we have reports of similar failures on other trucks?

Thanks for sharing your adventure.........

.........
Great write up on diagnosis and repair info.

Would be interesting to know (if you dont mind) how much time, effort and repair cost by a DYIer with standard tools/skills compared to the $8k the dealer service dept was wanting to charge using a ford trained Hybrid mechanic and shop facilities. Would they even considered fixing it like you did?

@Art Core, OUTSTANDING job with the repair and the videos.

Roughly what was your total cost of all the parts used for the repair?

Any idea of the # of hours that you have into this project?

Not that I can find, but I do have more miles than most Maverick drivers(private owners anyway).

I had called one independent shop, but they would not touch a hybrid. I think it would be really tough to find a shop to open the transmission and replace parts. I did find one work-from-home mechanic who quoted $2k for the labor (Just straight transmission swap), but I did not trust that he could complete the job.

I went really slow, just reassembly was probably 10 hours. Was hard to get the transmission/engine lined back up and mated. Also had to fight a few buggered up threads on the subframe. With one under my belt now, I think I could do it in 24 hours. I'm about $1,000 in parts. $700 for the gear set, $14/qt for fluid (5 in total), $14 for RTV sealant, $30? for the transmission filter, and $140 for the wire I broke. I did buy a new floor jack, special sockets for the case bolts, and a large tap and die set; but don't count tools.

$30? for the transmission filter,
Incredible repair! Thanks for taking the time to document your journey.
Can you tell us about the transmission oil filter? I would have thought it was hust a small metal brillo pad that could be rinsed out and reused.
