From watching the video from Savagegeese, I noticed that the exhaust system and in particular the muffler was showing signs of rust. Is the exhaust system muffler included stainless steel as is typically found on most cars , or is it mild steel? Which means for those that have to deal with salt, snow, salt air or who live next to the ocean like me, that the exhaust system will probably require some type of service within the first 3 to 5 years. I am expecting the muffler, catalytic converter will need to be replaced first.

AFAIK Ford typically uses a grade of stainless for exhausts that will tend to surface rust but doesn't totally rust apart. The exception is at weld joints, flanges, clamps, and hangers. Those are either mild steel or, due to the welding, are no longer as rust resistant. Usually I haven't seen anything particularly needing replacement for about 7-8 years at least here. Flanges are pretty thick and I've seen clamps that were practically nonexistent but didn't leak. So typically worst case for early failure is the pipe weld on muffler/resonators rusting and cracking so it starts getting louder.

Thanks for this information. What you have described as been my experience with cars that I have owned over the last twenty years. I feel a lot better now about the Maverick's exhaust.

The cat is tucked very close up to the front in the hybrid i think. There’s a thread that shows the computer render of it. Also a video of hybrid underbody was uploaded recently.

Am I wrong? I could be wrong if you got different info to share.

I know this is an older thread, but from watching the same video I had the same worries. Does anyone have the specs on the muffler for the hybrid? I would love to find a stainless one and order it when I get notified of my truck being built.

Automakers generally use 409 stainless which as mentioned develops a surface corrosion that actually protects the material. The 304 grade stainless will stay clean but would cost quite a bit more.

The Munro video posted recently of the underbody review of the hybrid revealed a lot of rust on the muffler - enough to where he questioned whether or not it would even make it past warranty.

Personally I would let it be and worry about that once it became an issue, though. Replacing the muffler on a brand new truck because it will eventually rust is taking preventative maintenance really, really far. Where do you stop?

Skip to 10:50 for the muffler. Definitely not corrosion resistant.
