Exactly!!!! So why does everyone think the OP who started this thread should just accept it as "standard" All I am trying to say is that it certainly appears to not be a good fit that is up to standards!! Glad we agree.

Honestly...I think the only thing that would bother me if it was mine is that the right side seems to be perfect...and the left side has the gap. If I spotted it...which most likely I would when washing it, it would ALWAYS make me think..."who the hell lets a truck go out of the factory with this big of a difference between the two sides". They should both have the gap...or NOT....

The passenger side headlight needs to sit 2 mm further inside. The driver side is sitting correctly.
Taking to the dealer does not seem to be an option. I think I will have to take off the bumper and
even then don't know if its adjustable. Is it worth the trouble?

That gap would bug me enough to fiddle with it - although that whole headlamp assembly would cost $1000+ so I would be careful fiddling.

Seems the headlamp unit needs to be shifted down & over a bit. It didn’t shift when you installed the aftermarket bulb?

Anyway, the only bolt I would loosen is the one on top (see below) to see if there is any adjustability before retightening.

If not, the idea of a bit of clear drying window seal/caulk is something I would try to waterproof that gap. Good luck.

Installing aftermarket bulbs takes 30 seconds each side. It is right there once you open the hood.
To get to the headlights, the bumper (grill is attached to the bumper) need to be taken off.
Maybe, I will do it in Oct when it gets cooler. Not a big deal. If I do, will post pics.
As for the back lights, there was no gap but it was popping and I fixed it for good.

I purchased the platinum “we fix everything but” extended warranty from my Ford Dealer. Very extensive coverage but one of the “buts” was cosmetic gaps in body parts was excluded.

Seem odd - like they don’t care about them or worry they would spend too much dealing with them. Or both.

Anyway, I think it will be up to the both of us to fix our cosmetic flaws. But there are so many plastic pop-in plugs and plastic pieces - that out of sight zip-ties & gorilla tape will correct flaws that would make a Hollywood plastic surgeon proud:🥹

ahh that reminds me of something. My truck just has 1700 miles and at about 1k miles, the awd failed throwing errors. Took it to the dealer and they said it as a defect from the factory where the harness was not routed correctly and it rubbed and broke off.

Cosmetic flaws bug me and I may look into it. Taking off bumper is not a big deal but is there a scope to move the headlight that I dont know know.
Still, I like my Maverick. It drives very nice!
My Maverick Hybrid 2024 xl was so bad. It rattled and shook at higher speed. Ford bought it back.
My cheap Hyundai Elantra 2014 had no cosmetic issues and I still drive it. The sticker on the driver side says made in S Korea though.

Took the pics but never posted. Here are the pictures showing what causes the back light to pop up. You need to adjust the frame bar or whatever its is called. It happened when I was putting a contraption in my truck bed.
