Maybe the surging is caused by the PTC trying to "kick in"? Try turning the cabin heater off and see if surging stops?? I would imagine most electric power is being used to heat battery and their may not be enough to continually operate the PTC and when it kicks in the power level drops and the PTC is turned off. If so a program change could cure problem. Also at that temperature I would expect the HVB battery might have priority on generated current. If you have the block heater try it in the morning (how long ?? Could put cord to it on a timer??). The surging could be caused by too slow idle and too large a draw on generator. That sucker could suck up a lot of horses!

I'll experiment tomorrow morning with starting the truck without the heater going. I did turn it to full blast to ensure a toasty drive to work.

Great. Maybe you can figure out something to report to dealer. If that doesn't work might try higher octane gas just to check that possibility. I think you said it was running great while driving which casts suspension on engine not being warm enough yet. If it does not surge when you first start it then turn heat on max and if it surges then maybe you can figure out how long the ice needs to run before you turn max heat on 30 seconds or more. The computer knows when ice coolant is warm enough to turn the electric heater off so one would think it would know when it needs to wait a few seconds to start the electric heat assist.

Do you have an update? My truck did this this morning too. Seemed like it was working real hard and definitely a strong burning smell. It was -20°C and I started it with the key to warm up. Most days I warm up with auto start, but not today.

Started the truck with key (NOT remote start) with a temperature of 1 degree (F). No issues starting up, but then had a rough idle, sounding weird.
Picked up my Hybrid 2 weeks ago and it currently has 185 miles on it (got COVID).


Normal? Break-in period? Thoughts?

From section 412-03, "Supplementary Climate Control", of the 2022 Maverick service manual:

"Electric Booster Heater Operation

The electric booster heater ensures that the passenger compartment can be quickly warmed up when ambient temperatures are low. It is a heater element made up of ceramic resistors that is mounted in the climate control housing. It directly heats the airflow into the passenger compartment rapidly in the case of low ambient temperatures.

The current is switched via three electric booster heater relays located in the BJB/ BCMC. The HVAC module sends a request message over the MS-CAN network to the GWM. The BCMC receives a network message over the HS-CAN1 requesting to apply power and ground to energize the relays. The electric booster heater is supplied voltage from the relays and has a dedicated ground circuit.

The HVAC control module energizes the electric booster heater relays when the operating parameters have been met. The electric booster heater relays are activated or deactivated individually or together by the HVAC control module as needed.

Electric booster heater operating parameters:

-Engine is running
-HVAC controls have been switched to the highest temperature setting
-Engine coolant temperature is below approximately 75°C (167°F)
-Ambient air temperature is below approximately 12°C (53.6°F)
-Sufficient generator capacity is available

The electric booster heater is deactivated when an engine coolant temperature of approximately 85°C (185°F) or an ambient air temperature of approximately 15°C (59°F) is exceeded.

The electric booster heater, also known as the PTC heater, is made up of three separate ceramic resistor elements."

I think I will not use Ford Pass.

Seems like there are more reports like yours where the symptoms happen with a normal key start warm-up as well. Looks like this may not be limited to remote start. @Ford Motor Company

After successfully using remote start to warm up several times in the last 20 days, I too had the same "surging" issue this morning on my XLT Hybrid. 1º F out this morning, had changed remote start from Auto to Last Setting so it was at MAX heat. App reported it started, then I went to get in 10 minutes later. Came out to the surging sounds, white billows from tailpipe and a terrible smell inside the truck. The actual engine bay sounds completely normal, but the tailpipe is making the "surge" noise. Everything operated normally on my short drive to work and the smell started to subside. No warning lights, nothing acted funny, nothing. I may need to switch it back to Auto temp settings until we have a fix. EDIT: To say that I picked up my Hybrid at the start of January and it currently has 460mi and did have a full tank at the time this happened. I do park outside so the truck was definitely very cold before it started.

This just happened to me this morning. XL Hybrid 810 miles.
Remote start, Cold weather, came outside it was surging and smelled like burnt plastic. Turned the engine off then back on, and it seemed fine after that. Drove to work without issues.
Called ford to report the issue.
Anyone get this one figured out yet?

Mine still did the issue on this -7 morning while set on a low heat setting / blower setting. I will call Ford later today to see if they know anything.

Seems to be happening every morning now. I made an appointment at the dealership on Monday to leave it there overnight so they can cold start it in the morning.

I'll update you guys on what they find.
