Overcharging the 12v battery will cause the smell and even though it tested fine at the time it may have been damaged (swelling maybe) so over some time failed because of that.

If this ever happens again lift the back seat and the cover over the battery and check for a stronger smell in that area. As for testing the battery it may be a good idea to remove it and look for swelling.
Pretty sure the battery is vented to the outside.

Under normal use it will vent to the outside it is unknown how it will react if it is seriously being overcharged constantly. If some puncture happens because of swelling even a small opening will allow gas to escape.

Not just remote start... This morning I had an issue, I'll replay all the morning driving just so there is a clear picture. 6:48 AM start the truck in my garage with my key to run my daughter to the bus stop, pulled out before the ICE kicked on and we drove around the corner (.5 miles to the bus stop) drop her off and right back home, left the truck in the driveway (6:55AM). 7:28 AM went out to the truck with my other daughter to go to school, start the truck with the key, hopped out to grab something real quick and the ICE engine kicked on and started revving irregular, so I popped the hood and recorded a video for about 45 seconds. I'll be sending it to the dealer service department. Hopefully they can figure out this issue.

Did it seem to run fine after this? No smell or anything? Seems like the revving might be just a thing it does for whatever reason

No issues after driving away. I don't think there was time for the smell to develop. It's pretty irregular about when it does it so I doubt it's on purpose.

The revving is overheating the cat, not sure if this was mentioned. If you put it on diagnostic during this time you will see your short term fuel trims are swinging widely, this causing a lean burn during high STFT percentage which heats the cat. This is not a good thing.
How is the cat overheated 3 seconds after starting? Sure I drove around the block to drop off my kid, but it was also 25 degrees outside and the truck had 30ish minutes to cool back down after running for 5-7 minutes before the restart.

Glad you got it on video for the dealer. Hopefully it's the "proof" needed for them to dig in to this issue.

I didnt say seconds, or you was overheating.. I was commenting on the smell. People are saying battery but i dont believe the battery to be cause if the smell.
Ah gotcha, my misunderstanding.

IM in touch with Ford about this now actually. I need to send them some more information today after work.
Great to hear. I know @Ford Motor Company was having owners with issues PM them directly on here. Might as well use that resource!

Has anyone determined what the fix will be for this other than not to use the remote start?

Are we sure that we’ve even nailed down the problem? Seems like a variety of opinions still about the source of smell, the conditions where it does or does not happen, whether engine rev-pulses or not, if the cat is getting hot or not… each case seems to have a slight variation?

I need a thread recap lol

Strong smell in cab. It does make you sick feeling for a second.
I think the exhaust or something is leaking into cab. I wonder if the cab is not sealed somewhere under the vehicle.

If it happens again, can you open the back seat storage where the 12v battery (there's a plastic cover over it) is and determine if the smell is stronger from the 12v battery or not? Some people theorized that could be the smell, otherwise the catalytic converter, but I would assume that cat smell wouldn't leak into the cab so readily since it's exhausted to the rear, right?

EDIT: Oh you said 2.0 ecoboost my bad
