Doubt that will be covered under warranty. The exhaust would not have left the factory like that. But good luck anyway.

I appreciate your post. I was hauling a mini excavator about a month ago and the hitch lock malfunctioned. the safety chains caught it but when i slowly came to a stop it still slid under the truck. I hadn't noticed any damage till i went to check my bumper and sure enough it was melted. That's when I saw the tailpipe was pretty well dented and out of alignment. I would assume any added restriction is probably not good for the turbo.

It would not have passed checks at the factory. It “may” have passed checks at the dealer. I would not have noticed if I was buying new. OP 1500 miles mostly highway sounds like he wasn’t doing much with the vehicle. I would not miss the smell of burning plastic when getting out.

New owner of a 2025 Mav XLT AWD Hybrid here and today I poked my head underneath to have a look at the spare tire. Much to my surprise and shock, it sure looks like the hot exhaust from the tail pipe is melting some of the plastic just below it. I've only got 1500 miles on it, mostly highway driving.

What the actual fork?

I dont think the exhaust exiting the tail pipe is hot enough to melt plastic at that distance. I've put my hands into the exhaust of idling vehicles before. Not hot, and if your driving the wind would cool it down. Something else going on here....

Unusual for sure.

Dealer should fix / replace.

That type of plastic is good for 400°F and above without melting.

Here's a thread from a guy with an EcoBoost, who's exhaust melted his bumper.
Ford Maverick What is going on with my exhaust? 20260426_093842

Along with this guy also an EcoBoost owner.
A Post & Go. He hasn't been back going on 2 years.
I have a 2023 maverick 2.0 with the 4000 pound tow pack, towing my 6 x 12 utility trailer. I noticed that my rear bumper started to melt on the bottom where the exhaust tucks in right behind it. Anyone else have that issue?

My only hesitation is the nearest Ferd dealer is 80 miles away, and it will kill a whole day to get it serviced. But yeah, I probably should have them do it since I will want them to replace that plastic part that melted.
I would only do a quick fix if I can to prevent further melting.
Make sure to call in advance and make an appointment first

The plastic piece that would need to be replaced is the entire one piece bumper. Not an inexpensive part.

Also realize the 3/36 “bumper to bumper”does not cover any exhaust components downstream of the catalytic converter - unless a manufacturing defect is the cause.

Same with the bumper - damage not covered unless manufacturing defect is the cause.

Just fyi - so you know what you’re up against. Things may work out ok for you if you have a good relationship with your dealer;)

A tailpipe on a Maverick can get that hot or hotter - as evidenced by the OP (and others). Tailpipe exhaust gas can get up there too.

I put some heat shielding tape on my plastic bumper when I installed an aftermarket side exit exhaust just to be safe:)

Ford put a cutout on the bumper for this very reason. However, the cutout is not big enough. This is a design flaw but not a defect.

Hybrid ICE is 25% bigger than the EB. Exhaust runs hotter at highway speeds. Also, a turbo extracts heat from the exhaust.
The only two that I found in record were from EcoBoost owners.
Isn't the catalytic converter downstream of the turbos?

I had that happen when I backed my Saturn into a tree stump because I was looking in the mirror at the house next to me burning and went too far. Fixed it with a long piece of Unistrut.

Just clean/trim up the melted part after you fix it and good to go.

OP here again. Is there a phone number or contact at Ford corporate who I can ask if this repair would be covered by the 3-Year Bumper to Bumper?

I would trust Ford Corporate more than my (not so) Friendly Neighborhood Ford Dealer. :cwl:

EDIT: I found a phone number in the Owner's manual: 1-800-392-3673. I'll call them tomorrow.
