Just to update everyone. Ford denied warranty repair - reason being a chip in the location. Chip or not, I've never had a vehicle rust like this at this rapid rate. My 21 year old LX470 has rock chips all over the quarter panels, hood, doors, and roof and even if they spot rust it never spreads under the paint like this. Definitely resets my expectations with this vehicle.
That's why I said they wouldn't cover it, ALL manufacturers are very very discerning when it comes to rust perforation claims. I've dealt with it before and I could 100% tell that the damage was a result of a stone chip, just unlucky that you didn't notice it sooner because it could have been better contained. Unfortunately the Maverick has less than great paint to begin with and I'm sure the steel that was sourced for production during COVID times is some of the lowest quality steel that has been used in car manufacturing in many many years since it's just another place manufacturers have had to cut corners as a result of inflation. I suggest repairing this out of pocket ASAP and maybe thinking about PPF (Ceramic coating doesn't really protect anything) to keep it from a) spreading and b) happening again.

Dealership is asking $800 to repair.
They are going to sand down the bubbled area, prime it, paint it, and clear it to blend with the rest of the roof. Between labor costs and the current cost of paint & materials, $800 is probably fairly reasonable.

I did, and a case was opened after the dealership gave me the bad news. Waiting to see if that progresses.

Did you send your information to the ford guy posting in this thread?

Hey car guys that do body stuff- ignoring warranties what is the diy fix for rock chips/ rust spots? Is it just a paint pen or should you prime paint etc?

Rust is NEVER a paint pen issue. Clean it off or cut it out if you have to but covering rust like that won't stop it.

I had a little paint bubbling on the rear fender of my old explorer ('05). Didn't think too much of it but a year later it had spread, so I finally got around to removing the plastic trim covering it. Under the trim it was completely rusted through and chunks of rust just fell off. It took an angle grinder to cut all the rotten metal out and it left a hole bigger than my fist. That was when I taught myself body and paint work.

That's disappointing. I understand they have to be fairly particular about what they take responsibility for, but it definitely means we are all going to want to be pretty vigilant about chips and dings in the paint.

I doubt PPF would've prevented it entirely. The chip is right on the edge and the PPF wouldn't go that close. At best it would nick the edge of the PPF and maybe would've only chipped the paint and not the primer.

But still, I agree that getting PPF would help to prevent future damage. On past vehicles, I usually do the leading 6" (or more depending on the curvature) of the hood, roof, and maybe the mirrors if I feel up for it. I skip doing the bumper unless it's metal.

That's a problem with aluminum hoods. My 2007 Mustang has a small bubble on front edge of hood too, but never got worse. Should be under warranty.
Aluminum doesn't rust...

still waiting for my 23, but I am going to at least wrap the hood and roof of the truck, considering doing the pillars and tops of the fenders as well. Mostly due to clearing snow off it in winter I don't want to mess it up.

Do not let them tell you this is from a rock chip, if they do contact the Ford customer relations/satisfaction department at 1-800-392-3673 and request it inspected by someone from the company, not the dealership. There is no way in the world that metal should be rusted to the point of flaking like it appears in the picture on a vehicle this new nor would it spread and bubble the paint around it like that. That is either poor metal prep or dipping( in the rust preventive coating) at the point of manufacturing or a contaminant that was there when the paint was applied, although even if there were a contaminant it is hard to believe the rust would spread like that under paint( noted bubbling around area). Hopefully the rep on here from Ford Motor Company( self titled) will see your post and get involved. If we wanted rust we would buy Chevy's....

Totally with you on what you've stated. I agree that a new vehicle from any brand shouldn't rust like this with the treatments the metal go through during manufacturing. I tend to notice things like dents and rock chips pretty easily. To miss a chip until it is completely bubbled up in the surrounding area was a huge surprise, this rust is spreading rapidly.

It doesn't rust, but it does corrode.

Yet another issue for me to question keeping my 23 Mav if it ever comes in. So many production issues.
You're stll expecting delivery of a 2023 model year Maverick?
