Just had a brief drive in the rain and saw some moisture (not as much as yours) in the upper left hand side of the cabin air filter box. The filter itself is not wet to the touch but I was only in the rain for fifteen minutes or so.
We had a ton of rain over the winter in California that I had to drive in daily so it would make sense that if this is a slow leak that only happens if you have the fresh air going for a few days/week of commuting in the rain before you would see any significant moisture coming through the system.
How many days were you driving in the rain before you noticed the problem?
Mine was the same in the rain, very slow leak. Not enough to be noticed unless looking for it. It was only once I washed it that the water came flooding in.

Mine was the same in the rain, very slow leak. Not enough to be noticed unless looking for it. It was only once I washed it that the water came flooding in.
Looks like I'm breaking out the hose this weekend and testing it out. The truck could use a wash anyway.

If it ends up smelling I will. I dried it out immediately so I hope that prevented any issues.
I had a (known) water issue in my Raptor where I purchased the replacement part and installed it myself. My front passenger's carpet area was soaked from HVAC condensate backflow. After I repaired it, I pulled that carpet back as far as possible to include the sill and kick panel. I pushed 2 long, slowly tapered funnels under the carpet to lift as much and as far back as possible without removing the seat (which I could have) , placed a fan pointing at the area, put a large household dehumidifier in the back floor with the cords running out the window, put the windows up and let them run non-stop for 3 days. It pulled 3+ gallons of water out of the truck. After the interior and carpet were bone dry I misted the area well with Freebreeze and put everything back together. After that, Zero odor, ever again.... The Dealer stated that they would install the replacement part and dry the carpet under warranty, I wanted it done my way, and I didn't want them to replace the carpet in fear of trading one problem for another set of problems later.... I believe if you get ....all... the moisture out you may be OK..

For sure, direct the water onto the windshield and cowl are with the cabin air filter removed. You can see the water come in if you shine a light up through the filter housing.

I am also concerned about moisture/mold/mildew in the AC enclosure since it has had small amounts of water leaking into it over time. That seems harder to deal with than the carpet.

and for the HVAC airbox, after everything is properly repaired, you should be able to spray some (real) Auto HVAC disinfectant into the inlet to properly clean the entire system and track......

Hi, I'm not certain where the the point of entry is for the HVAC system on a Maverick, but that's where I would want to introduce a Professional-grade, breathable cleaner and disinfectant. It sounds like the cowl area if that's where the water intrusion is.....

Cabin filters are relatively cheap, I think I would clean the system w/o a filter, install and run a fresh filter for a ~week, then replace. On cabin filters, I tried a Hepa filter on my Raptor and it (really) significantly reduced airflow to the point where I pulled it out and put in a stock Motorcraft product. I then read the reviews on the Hepa filters to learn its a common complaint.

That was my thought, spray into the intake point without a cabin filter and then install a new. I typically just use the oem filters.

Another incremental update. The part number they are ordering to replace is LJ6Z18D395B. Said they are going to compare that to the piece currently installed. So it sounds like my truck is not missing the part. Looking that part number up, it appears to be an intermediate plastic duct piece that goes under the outer cowl skin.

Dealer said they installed the new part and said it was no different from the part they pulled off. Said they "dabbed some silicone" in the area with the new part and it doesn't seem to be leaking anymore. Going to pick it up tomorrow and put it through a full wash to see if any water comes in. I'm not hopeful that it is fixed since they found no factory defects. Said it just looks like a bad design and are not sure how it will ever keep water out...

Picked the truck up this morning. Haven't had a chance to leak test it yet. I've spent all morning trying to dry the underlayment below the carpet. The Dealer did not dry it completely from their leak testing. It's starting to get a bad smell as well which is unfortunate, I completely dried it prior to dropping it off at the dealer so any section that is wet and was not dried in a timely manner is completely on them. Somehow this is not surprising. I've never had a good experience dealing with Ford and warranty repair work. I hope that they at least fixed the leak... will report back after leak testing this afternoon.

Initial leak test seems to have passed. Gave the truck a full rinse and didn't see any water come in. Also sprayed some AC disinfectant and deodorizer into the air intake without the cabin filter and let it cycle. Hopefully that gets rid of the smell. It's disappointing that I've had to do some of this myself when it could have easily been handled at the dealer. Will report back after another round of leak testing and a few more days of drying/cleaning. Fingers crossed that the fix holds up.

Not at all, they opened a case number for me and said someone would reach out directly from ford. After a while of no one reaching out I messaged them again and they said I should just contact my dealer. The problem was resolved due to the dealer staying on top of things and pushing for a solution from ford.
