How would they both fit into the same space if different lengths? The housing on the new shaft could be longer, but logically the installed length must be the same.

The wheel side of the Axel is splined and slides freely in and out of the hub. The Axel needs to slide because the distance from trans and wheel increases as the suspension compresses. You could have a slightly longer or shorter Axel and it still be within tolerance.

These axles are probably parts bin axles from another car and they weren't up to the task. So ford re-designed them.

Pretty sure the variation in distance between the hub and dif. is taken up by the sliding area in the housing, not axial movement between the shaft and hub. There's a good shot of it at 1:37. :)
