Should I keep using remote start to break it in? I’m honestly afraid to use it now after the god awful smell that lingered in the cabin for a couple days.
I would not. I our small town in January 2 ladies had their SUV's burn when using the remote start, neither were Fords, but there may be a common factor, a glowing cat is very bad that cat may now have a very short life.

This is just my WAG. With every vehicle I have owned, the defroster activates the AC compressor to provide heated dry air to remove moisture from the interior of the vehicle to assist in defogging the glass. If this is also true of the Maverick (in both Hybrid and Eco Boost) and based on the reports of the engine surging at idle here is what I think is happening in very cold temperatures: Battery is showing full charge, AC compressor kicks in, battery voltage drops significantly due to cold, gas engine starts, battery returns to full charge level almost instantly, gas engine shuts off, battery drops immediately again, "rinse and repeat" for extended time while at idle resulting in unburned fuel build up in converter. Converter gets hot and starts to burn the fuel in causing excessive heat and odors in the exhaust and from oils around the convertor and exhaust piping.

Solution?? Software update to initiate a delayed restart of the gas engine for maybe 30 to 45 seconds (based on testing) during cold temps thus preventing the surging and unburned fuel buildup.

Mar 1 2022 2022 Maverick, 2020-2022 Escape – 2.5L FHEV – Idle Surge And/Or Rough Idle WithHigh Temperature In The Catalytic Convertor And Sulfur Odor In The Cab
Some 2022 Maverick and 2020-2022 Escape vehicles equipped with a 2.5L full hybrid electric vehicle (FHEV) powertrain may exhibit an idle surge and/or rough idle with high temperature in the catalytic convertor and sulfur odor in the cab. This may be due to the software installed in the powertrain control module (PCM).This condition does not affect vehicle durability and no additional diagnosis or service is required for this condition at this time. Inform customers that they can continue to drive the vehicle and engineering is currently developing a software update that is expected in the last week of March 2022. Once the software update is available, contact the customer and schedule a follow-up appointment for repair

So, only radio software updates are available over the air right? You would have to take your car to the dealer to get this update installed?

Ford Maverick Burning smell after using remote start - Service Update 20220330_144656

I picked my maverick up today with 10.8 miles on the ODO and wanted to see if the heat shield I saw posted in one of the these threads was in fact melted from the heat or that is just how it looks new.

It appears the melted/crinkled look of it is how its installed brand new from the factory not as a result of the cat glowing and heating it up.

I checked mine as well and agree it is kind of crinkled to to begin with.

I'd be pretty livid with that result (or lack thereof).

Did you see the glowing red video when someone used their remote start? On another thread someone was talking about a rodent ate apart some wires on his truck. I am thinking it wasn't rodents and they made him pay $600 to have these wires fixed. I would escalate this a little more.

Did you see this video of the burning catalytic converter?
