Buzzy Rattle on Rough Road Surfaces

My 2022 Maverick FX4 has a buzzy rattle in the cab from the day I picked it up. I initially thought it was coming from the dash area but after riding in the back seat I'm not sure where it's coming from. The first response from the dealer was, they couldn't hear anything but normal noises. The second visit was much the same. The comment on the third inquiry was, "a salesperson at a neighbouring dealership had a Maverick with the same issue" and he had foam installed in the left end of the dash at the "A" pillar. My dealership did the same with no improvement.

On new, smooth asphalt there is hardly any vibration. On chip seal, tar and chip surfaces the noise if very audible. But on gravel roads it is loud.

Initially I though it might be the tires but I swapped the Pirelli Scorpion AT's for Nokian WR G4 All Weather tyres and it made no difference.

The ironic thing is, I was given a 2 year old Escape Hybrid when the airbag recal was being preformed and it has the same rattle on the same roads.

Before I contact Ford directly I though I would run this through the Forum.

These trucks can really transmit road vibration from worn road surfaces. I find worn concrete highways the worst. Most of the truck seems well put together but I've found some pieces of the dash can go into resonance on certain road surfaces at highway speed. When I heard some buzzing I was able to locate it to the dash. I set cruise at the speed it was buzzing and moved my hand across the top of the dash. I found the little hood that goes over the gauge cluster to be vibrating much more than the rest of the dash. When pressing down the buzzing stopped. A small piece of felt pressed into the gap where it meets the rest of the dash will take care of it. I feel lucky in that it is an exposed piece and easily dealt with unlike something inside the dash and not accessible. I would suggest you try to do the same troubleshooting. Find a road surface that causes the buzzing and feel around to try and isolate it.

I just stay on good roads…PROBLEM AVOIDED!!! 😬😂

Have had same experience with buzzing sound (brand new XL) on rough gravel paved roads. Thought it might have been coming from inside driver seat belt retractor. But could be gauge cover as those types sounds are difficult to isolate. Took a close look at gauge cover with flash light at night. I can see the narrow space between cover & dash. Will try your felt insert on both sides. Thanks.

Check the clips that hold the sunvisors (inboard closest to mirror). Mine feel like they are both screwed into a common piece of “something”. Mine were tight, but I tweaked them a tad more & it seemed to help. Would really like to see what is above the headliner around the mirror.

Got this DIY tip from a veteran old-school mechanic - cut a length of heater hose, garden hose, or whatever tubing you may have lying around. Have a friend drive to recreate the noise. Stick an earplug in one ear, stick the hose against the other. Move the free end around and you'll easily be able to hear when you pinpoint the source. Works like a stethoscope.

Pieces of foam and felt work wonders when wedged in the right location. I've used it to fix what no amount of Dynamat would be able to.

I have an intermittent and rare suspension rattle I've been trying to track down and it was really annoying me. Then I installed some audio upgrades where I can't wait to get in the Mav for a road trip to enjoy some new music. Since then, I haven't been annoyed by the rattle at all. Funny, but true as can be.

I did have a buzz from the driver's door panel plastic when I first got the vehicle. When I had the door panel off to install new speakers, I tightened at least a dozen screws on the backside which hold all its plastic trim pieces together. They had been only mildly hand tight. That got rid of that buzz.

Search for windshield alignment pins here.
THIS ☝ is the culprit.

If you have a good dealer, they may re-seat the windshield and should fix the problem. Some have had the problem go away after replacing a broken windshield.

My dash rattles were the speaker grills next to the A pillars on top of the dash. Try driving on a rough road and then press on the speaker grills to see if the rattle goes away. If it is your speaker grills rattling, you can fix it with foam tape straps jammed down into the gap between the speaker grill and the A pillar. I used a small flatblade screwdriver. I bent the end a little and was able to force the foam tape under the grill. I know some on here have tried the foam tape trick with no luck. It worked for me.
