You could find a local embroider that would do the job for you. They have machines that do that.
There is a shop in Amana Iowa that has done work for me in the past. I had a jacket embroidered with my club's logo.
It's called Margie Jane's. You could call them and see if you could send them a cap and design.

Very few items are still made in the USA. However, the deceptive practices used by sellers/manufacturers indicate that people really want to buy domestically produced things. So, we see "designed in the USA" or "made in the USA or imported". This last description means that the company makes 99.99999% of their items in China but something must be made domestically so they can state this. One trick is to go to the reviews of the item, look at questions and answers, type in the search box "China" and invariably someone will ask where the item is made, and you will find out. Another thing to watch for is that they will always tell you where the item is made if they think that will help sell the item. If they won't tell you then you can guess where it's made.

I just received this after ordering from Amazon - I love that it’s embroidered, not printed. The fit is good though I prefer above the ears rather than slightly covering the tops of the ears, but not a deal breaker.
