P0402 - Required EGR Valve & Cooler Replacement

2023 XLT Hybrid with ~33k miles, had my check engine light initially come on in the afternoon September 27th. Since Ford dealers were already closed on a Saturday, I got the free scan from Autozone that came back with a P0402. It cleared the next day but then came back on October 3rd. I was able to get Ford to scan and verify the same P0402 code, which prompted them to replace the EGR valve assembly (p/n FMC-LX6Z-9D475-A). The code cleared and I thought this relatively simple fix would take care of it.

Unfortunately, the code came back on Oct 20th, cleared again and re-surfaced Oct 24th, this time staying on through the weekend. Ford diagnosed the same P0402, and again stated EGR valve replacement. I thought this repeat failure indicated the pressure sensor, not the newly installed valve, was bad per other threads on this forum, mainly Customer Satisfaction Program 24N04 - What to replace? and Service Engine Soon: Engine control system has detected that the exhaust gas recirculation system flow was higher than expected for operating cond.. However, pinpoint testing indicated the sensor was not the issue and the new valve was also bad.

Once they started replacement and did visual inspection on the valve, they found evidence of coolant leaking from the adjacent EGR cooler (p/n FMC-LX6Z-9F464-C) and ended up replacing both the valve and the cooler. This may have been the cause of the previous replacement to fail so quickly. There is a Customer Satisfaction Program 24N04 for the exhaust gas heat recovery system but the error codes don't mention 0402 so I'm not sure if it's related or not. No code after pick-up so hopefully this resolved the issue.

Short version, fi you get P0402 don't assume it's the sensor and ask to have the valve inspected for evidence of coolant leakage.

Edit: Check engine light came back this evening, and was able to get it to the dealer right before service closed. They were able to scan the code and confirm P0402 is still there. Reviewing the service documentation, the technician never checked the sensor, but did not think that was the cause. I had the service manager print TSB 23-2059 for the differential pressure EGR sensor and attach it to the code scan documentation. Bringing it back to service on Monday, will see what happens.

Curious if you got your letter 1Q25 for at least a heads up on this potential?

Appears despite the delay on this acknowledgement - they fixed it for the 24MY.

Curious if you got your letter 1Q25 for at least a heads up on this potential?

Appears despite the delay on this acknowledgement - they fixed it for the 24MY.
I have not received a letter and had the code pop back up this evening. They've already replaced the valve twice and the cooler once, hopefully that's enough to get them to check other items, i.e. the sensor.

Just had the same issue, took it to a dealer and after six hours of testing/inspecting/and eliminating they found.......
Bad sensor.
I just hope it's a one and done visit.

Just had the same issue, took it to a dealer and after six hours of testing/inspecting/and eliminating they found.......
Bad sensor.
I just hope it's a one and done visit.
I have 2022 lariat hybrid. Got check ice light last week at about 45,200 miles 46.5 months ownership. Took in on Friday needed sensor replaced and two gaskets had to wait until Monday PM as sensor had to be delivered. Was covered with extended warranty but had the $100 deductable to pay which was all that was shown on my paperwork, of course. When I signed Dealers copy I noticed $335 or $355 diagnose/computer fee, $158 or $178 for sensor, don't remember on gaskets. Glad it was covered under warranty, but is a wakeup call for when warranty expires or when I have to pay $345ish to be told something is not covered. I'll be 84 in March so the two hybrid Maverick I now have might be the final ones unless the Brazil nuts, pacemaker, and meds continue. The pacemaker battery shows to be good for 11+ years so I may have to meet with one of Musk's Robots then. Of course at that time it may be a full time care giver, janitor, cook, Auto tech, etc. Will it need a companion or just be happy being a digital member of a hive? Will we all be getting a monthly digital account infusion from the work performance of the robot hive?

I've been back to the dealer three times in November and December, twice the engine light went away before the technician was able to diagnose, the third time the tech took out for a drive and was able to get it on again to do a diagnosis. They finally reached out to Ford Technical Services and after some research on their end with data the dealer provided they ordered a replacement part to be installed this Friday. I'm still not sure if it's the sensor being replaced as the dealer service manager is unable to provide, will find out on Friday.

Coming up on 35k miles so hopefully this resolves it.

Glad yours was covered under the extended warranty. I'm still fairly young and fairly competent with engine repair so I finally bought a Forscan cable and got access the Chilton library for factory diagnosis and repair procedures. Out of warranty, the differential pressure EGR sensor isa $45 sensor off eBay and probably a 10-minute swap.

Still waiting on paperwork from the dealer post-repair, but checking under the hood they definitely replaced the differential pressure EGR sensor, not sure what else. Old part number was JX7A-5L200-AD, replacement one is RX6A-5L200-AA.

Oddly enough, the replacement is listed as for 2018 - 2025 2.7L and 3.5L V6 as a replacement for JX7Z-5L200-A, JX7Z-5L200-B on ford.oempartsonline.com. Other sites list it as as a replacement for JX7A-5L200-AC, JX7A-5L200-AD, and JX7Z-5L200-A. Fingers crossed it does the job.

@Vettereddie any updates? I'm facing the same issue and am curious if you've had any issues since your last post
I never got the final paperwork from the dealer, but the replacement sensor looks like it has fixed the issue. No codes or other messages popping up in the Ford app since, just turned past 40,200 miles.

FYI
I do not remember if it was on mine or someone who posted WO that while checking sensor readings tapping whether on or near what sensor is attached to resulted in fluctuating readings. If I remember correctly on mine the replaced part was 160-$175.
