So, I once again spend way too much time on a project. I figured that if Ford was still spending an extra dollar on the AWD PTU air scoop on the factory felt belly guard, Ford must feel it's VERY important, especially given that Ford now feels that logos and a keypad are a bridge to far for a vehicle they've raised the price on 8K in just 4 short years.
I also changed the oil in the PTU and the RDU while I was at it.
As many others have discovered, the PTU was WAY underfilled and was full of both solid metal flakes and a great deal of oil suspended metal partial. The RDU was nearly full and in a condition of about what I would expect. This project was done at about 5K miles.
Please note that I have not tig welded in about 40 years, and 40 years ago, I wasn't that good at it either (and it shows). While it's not that pretty, I think it will function well. Someone with plastic 3D printing knowledge could probably do this in a fraction of the time.
During this process I also installed a Fumoto 1/4 turn quick change oil drain, as I don't want to clean up a mess after changing the oil and I don't want to remove the RIVAL skid plate during the process. The RIVAL pan install was quite easy (I have a car lift) and the rear bolt threads were already in place.
