I endured a bad rattle for the two years I owned mine. It got a little better as the car warmed up but nothing I did fixed it. I never brought it in because my experience is that once the dash comes apart there's usually more rattles than you started with.
I saw no noticeable change going to 235/65R18 tires, it really depends on the tire weight more than size. You can get a larger tire that is actually lighter weight depending on the model/brand.
I ran 235/65R18 tires which are slightly larger than 235/70R17 tires on stock wheels with zero rub. You should have no problem. Where things start getting dicey with rub in that size is when you change wheels to wider widths and lower offset.

The engine that the hybrid uses has been around for what seems to be an eternity and is historically very reliable. Ford really needs to get their heads out of their behinds....
