Hi! I picked up my truck last Saturday and so far its been a blast. We just did an 870 mile road trip from Maine to Philadelphia this past weekend. This morning starting my Maverick I noticed exhaust coming from the muffler with what looks like a punch through hole. I think it might of been done at the factory with how clean it looks, like a precision cut. I have an appointment friday to get it looked at and probably replaced with the warranty. So far I have no exhaust smell in the cabin, smell of something time to time I think is break in Has anyone else had this issue? I’ve attached some photos and a video. My Maverick has 1100 miles.

All my Fords have a tiny hole near the outlet end of the muffler, I was told this was to drain any moisture that collects after shutdown….both my others Fords are Ecos so maybe it is a turbo only feature? And yes sometimes there will be a oily stain on the driveway or in the garage but it is mostly water so rain will wash it away

Im coming from a Honda that never had this drain. Didnt know Ford did this. So seeing exhaust come out of this hole is normal?

I just crawled under my Mav, and confirmed I don’t have any holes in my exhaust.

No small holes with carbon buildup like this?

No holes at all. I checked front and rear exhaust. Plus the fact that there is a darkened discharge near your “weep hole”, would indicate to me that it’s not for condensation drainage. I have 1800 miles driven and there is no darkened areas on my exhaust like in your picture.

Ok I have an appointment friday and will have it looked at then! So far no performance issues and no smell in the cab.

water is a byproduct of your catalytic converter's hydrocarbon reduction process so you are absolutely going to get water vapor in your exhaust system. On top of that, if you were to traverse through water deep enough to get water into your tailpipe it would need to drain somehow. This is pretty standard and normal, when, not if, water gets into your exhaust system it needs to drain at the lowest point.

I guess the big question is: why on some but not on all?

I'd be much more concerned if my muffler didn't have this drain hole because water can accumulate inside and cause premature rust from the inside out.
I get that, but still why doesn't everyone see this in their muffler?

Different mufflers have them in different places, some have the hole in the bottom panel, some right on the side where the muffler shell is crimped close. Who knows? Could be a supplier issue? Could be a variance between Ecoboost and Hybrid exhausts? I'm willing to bet it's there, maybe just not in the same spot? Maybe due to supply chain issues there are variances in where they're sourcing the muffler itself from when fabricating the Maverick's system (Whoever the supplier is).
